Some skills are not just difficult to learn, they are dangerous to learn wrong. Operating a laser cutter is one of them. This project was a self-paced course that takes a complete novice and certifies them to run a BOSS LS-2440 laser cutter safely, confidently, and independently.
The challenge
A laser cutter rewards precision and punishes guesswork. Learners arrive with wildly different backgrounds, the equipment is expensive and unforgiving, and safety cannot be an afterthought. The course had to teach real operational skill, not just awareness, and it had to do so asynchronously, without an instructor standing over each learner.
The design
I built the course as six focused modules, each with its own learning objectives and checks for understanding, sequenced so that no learner touches the machine before they understand it:
- Introduction to Laser Cutting — what it is, how it works, and which materials are safe to cut and engrave.
- Machine Components — the anatomy of the BOSS LS-2440 and what each part does.
- Getting Started with LightBurn — preparing files and navigating the software before any material is loaded.
- Loading Material and Focus — the physical setup that determines whether a job succeeds or fails.
- Running a Cutting & Engraving Job — settings for different materials, start to finish.
- Safety & Maintenance — the practices that keep both the operator and the machine intact.
Two design decisions carried the most weight. First, software before hardware: learners master file prep and the LightBurn interface before they ever load material, so their first real job is a rehearsal, not an experiment. Second, safety is woven through every module rather than quarantined in one, because that is how it works in practice.
